I have the hub nut socket, the hubs, the conversion nuts, and the lb-inch torque wrench, and a regular 150 lb-ft torque wrench, and red n tacky grease. I think I have everything now.
Couple questions.
1. I have to assume the locking nut (pin and hole) works, but how? Seems like if you tighten the outer nut, it would try to turn the washer with the holes, which would try to turn the inner nut, which of course you don't want to do after you have set it. What keeps the inner nut from turning, I mean, you'll say, the lock washer and pin, but I don't get how that works.

2. Ford says don't mix lithium and sodium grease they aren't compatible. I think they are talking about the bearings here which I don't plan on messing with, they should be good. I notice the new hubs have a little grease down inside them. I think probably I don't need to worry about this compatibility issue for them, right? Also, we are saying to grease (or oil - in my case, grease) the hubs, so, where?

Hoping to swap them out this weekend.

The inner nut has the pin... facing outward.

Pin goes in hole in washer

Washer has a key that fits in spindle keyway.

This keeps it from turning.

Outer nut locks it all together.

Got driver side done, no problems, pass side the key is stuck in there I tried wiggling nut back and forth tried prying on it wit a knife magnet isn't pulling it out I can't budge it..
Calling it quits for today, not sure where to go from here - drill through the nut is all I can think of, any suggestions?

I think someone somewhere mentioned trying to drive it thru but I don't think that's possible there's no place for it to go.

Straighten out a small fish hook. Push it past the key and use the barb to pull the key back out.

Or, clean the keyway out real good with brake cleaner so there's no gunk to hold the key in. Then rock the nut back and forth to find the sweet spot where the key is loose enough to come out.

Or, turn the truck up on its side and shake it until the key falls out.

I've got more....

I'm with Eric on that, it's probably just the thickened grease holding it in.

Have you tried yelling obscenities at it and kicking the rotor or anything? Drinking beer and looking at it? I'm running out of ideas... :)

I put auto hub back on passenger side, I'm taking it to shop if they say they will do it I spent a good part of 2 days screwing with it and have tried everything suggested and feel like I gave it my best shot.
Maybe they will say like an hour because it shouldn't take longer than that to swap hubs out it's just this key issue I can't budge it.
So that'd be well worth it they must have ways past everything I've done to deal with this.
You can't drill/cut the nut it's hard as can be.
Hate to go to shop with something so conceptually simple but I have to face the fact I'm stuck.

Yeah kind of a bummer I rather do it but got a lot of time in it with no result. Probably if I had a more powerful magnet it could work. Have to take dog to vet for operation on her eyelid tomorrow, some kind of thing to be removed so going to get through that first but will talk to local shop I had good luck with them on other half's Lexus and see what they say. I suppose also might check around see if I can find better magnet, it's not hard to take off the c-clip/washers that gets you to the trouble spot. Just not eager to attack it again unless I have something different to offer it as I got nowhere and tried every suggestion with no luck. Josh said he uses magnet from old hard drives.

I might get one of these and give it another shot. Probably also would get other half to hold magnet while I rock the nut.
Got to get some regular work done today but might be worth another try I was just using a mag pick-up I don't think it's very strong magnet.
Not sure how they measure the pull but these are likely stronger than what I have.

So I measured the magnet I have, it will lift a pound but not 1.5 lbs so if that's the way they measure them, it would be weak. Most pickup tools are in the range of 5 to 8 lbs.
Since I got the other side out, that says 1+ lbs pull is enough if the key isn't stuck at all. But I'm thinking, probably this is just an old cheap pickup tool that somebody gave me, I know I never bought one. My thinking is saying, maybe I just have a crappy magnet and it would definitely be worth trying a stonger one. So I ordered the 16 lb one hopefully there is no such thing as too powerful it would just be hard to pull it off stuff is my feeling. Kicked myself after for not getting the 8 lb also since shipping was a killer but still way cheaper than a shop, if it works. So a few days off from it until it gets here then will try again.

Spray a little penetrating oil in that key way each day to help break up whatever gunk is in there.

So I didn't have any luck with the more powerful magnet.
In this article Automatic To Manual Hub Conversion - The Ranger Station he says at the end he had the same problem getting the key out and he drove it through the back. I'm hesitant to try this as if it doesn't go through it will just be stuck further in.
Has anyone else ever done this - drive it through to the back? It seems like it wouldn't make sense because if the key worked its way to the back by itself it would let go. But what do I know.
