Ok, Done Tons of clutchs in my mustangs and even did a 2-wheel drive '87 ranger once but believe it or not I've never done a 4x4. I'm getting ready to do my '96 4-banger clutch and just want to make sure I got everything set up correctly.
Parts :
-Clutch kit (Pr. plate, Cl disc, line up tool)
-Pilot Bearing
-Planning to re-surface flywheel

Thinking i should replace the throwout bearing while I'm in there too?

I guess I just plan on unbolting the transfer case and sliding it back or should I leave it hooked up to the tranny and move them as one unit???

Defenetely plan on replacing the throwout bearing, also consider replacing the rear main seal. Mind as well replace what you can while youre in there. You might even want to get a new flywheel instead of resurfacing it since they cost so little now.

when i did my clutch we just unbolted the tranny and removed both as a set, but i had a lift and a tranny jack. the problem with removing the t-case seperately is that sometimes its a pain to get it back in there cause the case is offset instead of flat on the bottom. and it takes more time. all depends on your situation, but either way it doesnt matter.

i wouldnt touch the rear main unless it's already leaking. i would definately do the throw out bearing though, and i would even do the clutch slave while you are in there. it seems that once you "disturb" them, its only a matter of time before they start leaking. cheap insurance as far as im concerned. when i have done clutches or transmissions, ive always dropped the t-case separately. they arent heavy at all and can be put back in without a jack or anything. getting the trans to line up is enough of a PITA without the extra weight there, it's heavy enough as it is.

Definitely do the throw out bearing and the slave cylinder; there is'nt much worse than having to take out the transmission next week to replace more parts.

I agree with kunar, I wouldn't touch the rear main seal unless it is already leaking.

If you are doing the work on concrete with a helper and a floor or transmission jack, pullling both as a unit isn't bad. If you are doing it by yourself on gravel; I'd probably still pull them as a unit; but might separate them to go back in.

This is a primo time to change fluid in both the tranny and transfer case, also.

Good point on the fluid. I guess I'll just get the new flywheel, It'll cost me like 30 to resurface it anyway. I plan on doing it on concrete either in the garage or driveway. My truck sits up a bit so it's not that bad but I'd still rather have a lift. Never thought about the slave cylinder. I guess I'll get that as well.

Also - I called on some parts today and it had two different clutches listed for it, one was a self adjusting one??? and was like 200 and the other one was a regular one and it was 160. Anybody know the difference? This was from advance auto btw.

Oh and what fluid should I run in the tranny and transfer case?

atf in the trans and t-case. i always drain both before i pull them anyways. as for the clutch, the cheap one is fine. not sure what they mean by self adjusting but since the clutch is hydraulic there is no adjusting necessary.

Yeah, that's kinda what I figured. The picture of it on the Advance Auto website looks like it has a Beefier Pressure plate I think that may be the difference.
