I figured you must have something like that hidden away in a corner that we had not seen before. I suppose you could use a jig saw but you would have to be pretty artistic to avoid squigly edges. Most other methods would leave a stressed edge. I'm surprised nobody else asked about it.

Now I have a question about the welding. Are you going to tac the joint and then remove it from the form to do the final weld or are you going to weld the whole thing while it is still in the form?. If the latter how are you going to prevent the gases from the burning wood contaminating the weld?

i can't even tack it on the form.the wood will outgas,fouling the weld.

the form is used to form the edges and to check fit as i'm working.

i do use a jigsaw sometimes,but only as a last resort...most cutting is done with a circular saw,and when i can,i use the band saw or a zipcut.i don't generally use shears on aluminum.

that looks like a good solid frame....i'd be looking for a bigger motor-i'm sure it could handle 1 1/2hp.

Gwaii, I'm sure you have already thought of it, but couldn't you secure the sliding table in place making it a stationary table?? Or was it one of those tables that had a vertical table made on to it??

the sliding table sat higher than the rest of the table and had raised edges.while this was great for bucking up a chunk of dead animal,it's not good for what i'm doing at all.all i need to do is sheet over the open bit with some 1/8'' steel for now....if i find a cast iron table from something i can adapt to it,i'll do that.

after welding and grinding and sanding,i've got pretty much what i was looking for.i still need to put the flanges on the inner and outer edges,but the outside corner was my key concern at this point.

a profile shot shows better what i'm talking about.this looks way more professional than just having a squared off corner,even though it's much more work to do.
