How did you hold the parts together while you welded them. The alignment of the finished part is really quite impressive, considering aluminiums expansion rate when heated.

once i've got the two pieces fitting perfectly together on the form,i take them off and tack them at a critical spot-in this case it's where the flange on the wrap joins the notch on the face.
i then draw the wrap around the face-keeping the mating edges perfectly aligned-and tack every 6 inches or so.when i get to the end,i dolly the edges back together(the expansion rate you mentioned warps them apart again)and then tack between each of the tacks.
after grinding all the tacks flush,i need to dolly the edges again,then start welding between the tacks to get a finished weld....all the while dollying to keep things aligned.i then rough grind the weld,and flip it to weld the inside.this builds up a ridge on the outside again,which i grind again with a 80grit fibre disk.then i hit it with the d/a using 120,220,320,then 400grit paper.
a quick going over by hand with 400 finishes the job...for now.

and there's one other important thing to be aware of at this point....

it's a lot of pissing around for a subtle touch on the car,but a bunch of those subtle touches add up to a product that looks like it was put together with care,rather than just slapped together.
 
Yes, things like that make all the difference in a build. Problem is you look at it afterwards and say to yourself "can't believe how long it took to do that part". Even worse if it's for a client and you have to try to justify the cost somehow.

the real kicker is that once everthing is done,it'll be covered in carpet.....so no one will even see it.

Man crap like that always seems to happen on my projects.

Those tubs look amazing Tom, it's a real shame you are going to cover them up when you do the interior.

i've had it happen plenty of times myself....that's why i brought it up.


it's a mistake that's too easy to make,and very frustrating once you've found out what you did.
