I rolled my truck a few weeks ago which dented the roof pretty good, I finally got around to climbing up there to check it out and it's not as bad as I thought but got to poking around and realized that the roof isn't welded at the gutters as I thought. I'm pretty sure it's spot welded at the windshield and rear window seams but am I thinking correctly? If it's really just spot welded in like 20 spots I'll just pull the panel instead of using a WHOLE BUNCH of studs from my stud welder... it would make cleaning up the ceiling a lot easier too.

Ya that doesn't look too bad for a roll over. Looks more like some teradactyl took a crap on it and it painted truck same time.
 
ya might wanna consider a cab swap. if u have access to a roof to peel off, you'll probably have access to another cab right? I am neck deep in a monster of a cab swap atm..... tossing my ol' bessy's cab on a 95 ranger. ol' bessy's an 87 super cab. and the 95 was reg cab... but yea, if you can get your hands on a cab, just do the cab swap, that way you don't have to worry about the integrity of you're cab.... also, will probably have a windshield in it... assuming u get a junk yard special...
 
It sounds like it's possible for you to split the welds to make it "clean" again, but personally I'd go the cab swap route too.

THE issue you are going to deal with is that the standard cab has a double panel roof

If you really want to try it I'd offer you the roof of the cab I'm about to cut up

It's a 1991 std cab and it's already the correct color

I'm well aware of the double panel roof situation, without a headliner from the factory it's fairly apparent :)

I might give pulling the top panel a try, all the seam glue has apparently been separated for a while as there's rust all over under it. The one hole in the front of the passenger side gutter would explain the leak on the passenger side floor for the past 10 years... A friend loaned me a porta power to straighten the passenger side top. I think I might have a couple new cowl leaks now, gotta play with the hose and find out, it's probably just the broken windshield though.
 
just a note if anyone else attempts this:

the roof is spot welded at the gutters, you have about 5/16" room to drill them out, either buy the right bit to drill the welds or be good with a dremel and make your own... it's not a job for the faint of heart...
 
or you could chop the top of and re-weld a new one on, a lot of people do that to 360 weld their roll cages for desert racing, we are going to do it to mine in like a month or so
