Never have dealt with a 4x4. Friend has a 94 ranger 4.0l 4x4. said he had a noise in the front. long story short is they tried to beat out the passenger axle(out of the pumpkin, cause they said it wouldn't come out). Well they got it out, put it back together, and now have a worse noise. Just trying to verify, but from the schematics in the tech section, it looks like there is a c-clip? Soooo, i told him he is ****ed.

you are correct he should have dropped the carrier then remove the infomuse c-clip

You would be correct, he is fubar'd. The axle should not be hard to remove, especially beating on it to remove...Both D28 and D35 TTB axle housings need to be removed from the beam to remove the axles from the diff, since you need to remove the C-clips from the axles...Most likely the bearings are going out or have gone out and need to be replaced, giving off the noise that is being made

Thanks, after he told me the story, i thought maybe the original noise (clicking) was the auto hubs going out, I only heard this terrible noise it makes know, it got worst when he engaged the 4x4, and did not really go away after.
