problems with starter engagement...

today me and my buddies swapped my 279k 2.9 and failing fm146 for a lower mileage 2.9 and M5OD. I reused the 4.0 automatic trans starter that I was having no issues with on the fm146. When the truck fires the starter "pops" like its skipping teeth on the flywheel and binding, I never had this problem with my other trans, other than the engagement was rather loud. Any ideas as to what this could be, I've went over and over the work performed and everything is bolted down tight right where its supposed to go. The starter was rebuilt about 2 months ago and it is functioning correctly.

I'm fully aware that the 4.0 manual and auto starters are different, I had always heard that the 4.0 auto starter was a nearly drop in replacement for the 2.9 with a manual trans and stock clutch

why wouldn't you just run the right starter instead of one that just 'works'?

the reason behind running the 4.0 starter was simple, I got it for free and I needed a starter at the time, so I used it. I had it rebuilt when I was using it on the FM146 trans and it worked perfectly on that setup. I recently had it rebuilt and that's why I'm trying to keep using it.
