Well, this Dana 35 is becoming a pain in my ass. Pulled the front pumpkin to find this:

Lots of rot along the top of the pumpkin, and the side tab that hooks under the bolt in the side is sheared off.

Suggestions other than "replace pumpkin"? ?

That will buff out. No problem!

Its been a long time since I've looked at a d35 pumpkin. Can you take a pic from farther away so I can get a better idea of where the break is?

Break is on the tab that mounts behind the bolt that goes through the axle beam

This... I didn’t say it, but it’s the best thing you can do.
Looked on eBay, not paying 350 for one. Sadly don't have time to go to the JY anymore.

That looks familiar, I have one with a broken tab in my parts pile right now.

I do not envy you guys in the rust belt at all. It's bad enough out here but not like that.

I'd be tempted to run it... assuming the gears are in good shape and stuff. Not ideal, but you can always look for another one in better shape.

Holly corrosion... I'm super glad I don't live in the rust belt...

Assuming you aren't running a bunch of horsepower and super low gears I'd just run it...

Pffffft just needs some paint and a fresh gasket...

So. Plan of attack is to continue to get everything cleaned up. Should be able to post some better photos tonight.

I (stupidly) forgot to put a magnet to the case, but I'm guessing it's aluminum, and that the damage was caused by salt. Depending on depth of corrosion along the top, I may toss this thing in the ultrasonic cleaner and try to braise the SOB back together with blue demon rods.

Unless someone has a "used good" one they're willing to send my way... ?

All this for a slight increase in strength and 1" increase in stance width. Goddammit.

With the color of corrosion on that thing, that doesn't look like aluminum. Stick a magnet on it to be sure but I'm thinking that is either steel or iron. For welding purposes, I hope it's steel. Iron can be welded but from everything I've seen it is a tricky thing to do correctly.

It is aluminum, correct?
Yes, it is.

The rust you see on it is from the steel around it. (The rotted bolt, radius arm, beam)
