M50D-R1 Transmission stuck in 2nd gear "Picture Added"

I have a 1999 Ranger 4x4 with a 3.0 with about 170K on it. Last week I took off from work and shifted into second and heard a bang and went to shift to third and it would not shift. After messing with it for a second discovered that when it is in neutral that it is in second gear. If I pushed the clutch in and shifted to another gear while it was stopped it would act like it was locked up and stall the truck out. Pulled the tranny this weekend and pulled the top cover off. Did not see anything out of the ordinary with what I can see. Before I tear into this further has anyone ever experienced this type of behavior and if so what did the problem turn out to be. Any help would be greatly appreciated. I have been having an issue when shifting to second after it warmed up which I think is a syncro going out.

I don't know much about these transmissions but is sounds like the the 1st/2nd gear shifting fork is broken or somehow not shifting out of second. When you shift it into another gear you are probably in two gears at once and the transmission will lock up. There should be lockouts to keep it from shifting in two gears but if the shift fork or fork engagement part of the gear is broken allowing the shift mechanism to still move back and forth, the lockouts will react like it has shifted out of 2nd.
 
it sounds like your on the right track with the flattened syncro but it could be shift forks also do you drive with your hand on the shift knob alot? i dont know if you know how to take the shafts out but if you do look at the shift ring for flat spots the bearing retainer on the m5r1 is made from aluminium to i would put a steal one in while its out a rebuild kit only cost 250 and thats a easy trany to work on

Thanks for the quick replys. I would like to state what I ended up finding out. Before tearing it down I noticed that second gear would not spin on the output shaft like the other gears would. I tore it down and pushed the gear assembly off the output shaft and discovered that the second gear was cracked around the inside where it meets the 1-2 syncro assembly. How it cracked I have no idea but it caused it to wedge against the 1-2 syncro gear which locked it up. I am going to have to replace the second gear along with the 1-2 syncro assembly.

Does anybody happen to have the two gears laying around from a tranny that is otherwise no good? Used would be fine as long as the gears are good.

Sounds like you broke a fork and the "BAM" was the broken fork piece passing through the gears. when you go to shift it into another gear it will let you but it will act like the trans is in park (so to speak) cause it was locked in two gears. I have never seen a flat syncro with any transmission that I have ever been in. There are just plain worn out syncros but that is about it. I have parts for a 3.0 transmission. You might want to take it out, remove the top cover and inspect it first before you go getting parts that you don't need.

Sorry all I did was read you first post. Make sure you check your shift forks.

Yea Im going to check everything else out tonight. The forks look ok but I will inspect them further. Let me know if you have the gear I need and maybe we can work something out. Specificaly it is 2nd gear and the clutch hub and sleeve assembly 1st & 2nd per the ford repair manual.

Heres a couple of pictures showing the damage to second gear and the syncro assembly. The crack in the gear runs all the way around it. I think maybe the brass syncro for second gear was worn enough that it allowed the inner edge on the gear to come in contact with the flat surface of the syncro assembly which in turn caused it to heat up and eventually fracture. The syncro is the fiber style and sits low on the gear. I only have a manual for an older tranny and it says that if the distance between the gear and the brass syncro is less than .031 than it needs replaced. There is only about .010 clearance on this one.

Count the number of teeth on that gear and I'll look tonight. It appears that the inside of that gear is chewed up pretty good. Make sure you mainshaft is not marred up to the point that it is unuseable.
