Hub Conversion problem

I recently purchased a D-35 that originally had auto hubs out of a 92 explorer. The guy I bought them from did the conversion and did not have manual hubs for them. I bought a set of warns, rebuilt the axle installed new gears, bearings, basically overhauled the axle. I finally installed the axle in my truck and when I tried to slip the hubs on and notice that they bind up once the rim and tire is installed. I check it out and it appears the hub is contacting the spline cut retaining washer. I am not sure what the problem is exactly. I checked through the forums and have had little luck. Any help or suggestions would be appreciated.

The splined washer that goes over the end of the axle shaft?

The correct term for what I identified earlier as a splined washer is actually called the splined steel thrust washer. It can be seen as part 61 on the replacement parts list for the d28/35. Unfortunately I am traveling and unable to take an actual photo. Thanks for the reply.

That washer is much smaller in diameter than the inside of the hub. I'm not sure how it could contact the hub at all...

Just to be clear, you got the axle with the manual hub locknuts already on it, but it just didn't have the hubs themselves?

Thats correct the axle was converted to manual hubs before I bought it. Yes I verified that it has the correct locknuts. I actually took some measurements today and found the problem. The Hubs I purchased are correct, for a D-35, but not if it has the D-44 knuckle upgrade. I bought a larger set of hubs and everything worked out well. Thanks for your ear. Having some one to bounce things off of always helps.
