I used to have work with that everyday....sucks!

the black stuff on the outside is a fiberglass/paper mix.once that's off the urethane foam isn't too bad,but you don't want to breathe a bunch of it in.when sanding it a dust mask is a good idea.
it's quite nice to work,though.

It's funny how you mention forming because back a couple years ago I made a scale replica of the canyon on the river here used to move gold ore during the gold rush and I used the exact same method as you to shape it. Hacksaw for the rough cuts and 80grit to finish. That was a n awesome project, I wish I'd taking some pictures. I even hooked up a fountain pump to move water past a scale boat. The best part was using water based spray paint to do most things then using regular paint to let it eat at the foam giving the rock face a realistic look. Now I just need to step it up to your scale:D

it's definately a versatile method.you were using styrofoam(i know this because of the spray paint eating at it)which is very heavilly used by the movie industry for sets as it is very easy to form to any shape,and is very light weight,so is easy to move around.
the light weight is also a benifit of this method being used to make auto parts with urethane foam-the hood pictured above only weighs about 10 pounds,but can support a person jumping on it quite easilly.
 
Are you going to make a vacuum box to pull the headlight covers? It's quite a deep pull, you might want to consider using 3/16 as it will thin out in the middle as you pull it to the edges. As a side note, you can make all kinds of things with a vacuum box and a sheet of plexi or lexan, I highly recommend it to anyone who wants to pass a few hours away making weird stuff.

this is exactly what i was thinking.as you said,it's quite a deep pull,and i am worried if i did a manual pull i would not get the profile at the edges.i was thinking of the thinning in the middle,but i have a half sheet of 1/8 already.if it doesn't work well,i will order up some thicker material.

i also want to build a vacuum box for some other things,so this is certainly in my future.
