Dana 35 build up

ok so heres the think im slowly plugging away at my dana 35 swap and i need to know what are the chances of snapping axle shafts with a 2.9L, 3.73 gears and 31" mud tires if i weld the front end?
 
Slim to none, unless you are really trying to break something. I'm running 36" TSL's on mine and I havn't had any issues with shaft breakage. Get yourself some genuine spicer 5-760X u joints and clearance the shafts to run full circlips instead of the half clips and you'll be good to go.
 
What will get you is heavy power at full lock on the steering wheel. Avoid that, maintain your u-joints and you should be fine. It is not usually the shafts that break. It is the u-joint spitting out a cap and destroying the yoke on the shaft. I'm running 36" TSL's as well as being locked. I have broken a few as described but never had an out and out axle failure.

I too am in the process of changing my axles.
My truck is almost a twin to yours.
I am putting in both front and rear axles from a mid 90's Explorer.

I'm running 32's, open diff and 4.10s..haven't broken anything yet. I do carry a set of spare shafts with me at all times though.
 
so i got my 35 in and tightened up, it rides smoother but even with the coil spacers it sits 3-4 inches lower in the front and rubs like a c*nt so i guess i need more spacers (rear carrier shims)

(Was) Runnin 4.56, Locker, 4.0, 33's, only blew some hubs, The ujoints/shafts were all good. I mashed the skinny pedal a few times, stock D35 held up fine in my book.
 
Nope. Actually I think you may have done something wrong as the Dana 35 and Dana 28 beams are the same width.

Are you sure your springs are seated properly?
