Looking to add HP (4.0 OHC or 3.7) to AWD Aerostar using full time AWD but worried about Dana 28 front axle. Would be used for street use and light duty camper towing. Will it hold up? Have a local guy can swap in any punkin you want - for a price.

are you talking about a SAS?

full time awd would just ruin your mpgs

Can't really add much HP to that motor easily, and it already has more than enough power to tow as much weight as you can safely control and brake with a minivan. I'd be more worried about the transmission than the front axle.

They came that way from the factory. His main question is whether or not the D28 will hold up to the extra HP. The 4.0 doesn't have much aftermarket support, so I don't know what or how much extra horsepower we are talking. If it's 10, sure it will be fine.

You have got to be kidding, Aerostar?????

. Just do this to it.

I currently have a 1994 Aerostar 4.0 AWD.

And frankly the D28 front axle is the least of your worries.

The Dana TC28 transfer case is no prize either...

The TC in your aerostar is an "OPEN" planetary differential that is "Regulated"
by an electromagnetic clutch.

Every try to jack that thing up (trans in park) on ground that isn't level?

if ONE wheel slips it rolls away...

The AWD 5.0 Explorers were atleast solidly coupled to the rear wheels.

Above and beyond that unless you are the lucky owner of a late 1996 or 1997 Aerostar
you have an A4LD trans...

getting a 4.0SOHC to work with an A4LD? Not gonna happen.

Last year aerostars were supposedly EEC5 and 4R55E (5sp auto) which would make an 4.0SOHC and 4R55E a practical consideration.

BTW, My Aerostar is currently off the road because the T-Case chain slips, making it undriveable

Folks... Mark this day in your calendar. On this day, May 30, 2012, AllanD was wrong about something. Its a sad day in TRS history . In all my days here, I have never known him to be wrong, so one can only assume is was a typo from auto-correct on his phone. LOL

The 4r55e is a 4 spd auto.

I'm running a 4r55e behind a SOHC, well I was until yesterday. They havent held up so well to the SOHC. I've blown up 2 of them so far. I do drive rather aggressively though. :3gears:

Typing while drinking on cold meds never comes out as planned

that should have read:

I should add that CUSTOM exhaust in that Oh So Tight Aerostar enginebay will be required.

Personally I'm looking for the clutch actuation parts to put a 5sp in my '94 (A4LD) Aerostar
because I trust the A4LD about as far as I can throw it.

I'd also consider seriously custom driveshafts to allow the use of a B-W 44-05 (95-up Explorer) T-case
and IGNORE the Low-Range and just use the "command trac" clutch to drive the front axle and make use of the RIGID rear drive.
