Problem solved!!!

The Autozone Torqflo clutch was bad. After I put the Hayden unit in it performs beautifully. Once again, I got burned by chinese made parts. I just had an issue with chinese made wheel bearings. I have indeed learned my lesson. It's worth the extra couple dollars.
 
Who sells Hayden? Chain part stores in my area are Autozone, OReilly's, Advance Auto and Napa.

Hayden - Severe Duty Fan Clutch $60 Limitied Lifetime warranty

Motorcraft - Fan Clutch, Thermal $153 1 year warranty


Is there any reason I should not get the Hayden? It is a lot cheaper and has a better warranty. Am I missing something?

Nothing wrong with Hayden. I've had one on my Mustang for over 10 years which is why I tried the Hayden instead of going right to the Motorcraft.

It is SO much quieter. I can't believe the difference. The moan is gone.

Replaced my idler pulley tonight. Easy to do and only $20. Good first place to start I guess. No noise now but I did not drive it around. Will report back after my drive to work in the morning

So drive to work today and the noise is still there. As I had said, the noise was on and off before and now it is not doing it near as much, but is still there. While it has been suggested my issue is the fan clutch, I think it may be the belt tensioner or the pulley. Here is my theory. First, when I was able to catch the sound and stop to listen under the hood, it sounded like it was coming from the passenger side of the motor. Second, I think that now that I have replaced the idler pulley, it spins more freely and hence is causing the tensioner (or pulley) to make noise less frequently. Just my theroy. Going to change the tensioner tonight (since it is easier and slightly cheaper than the fan clutch) and hope for the best. If anything, this stuff prob has never been replaced so it couldn't hurt as preventative maintenance.

OK, so I replaced the idler pulley Weds and the belt tensioner last night. Still getting the noise. For some reason, it is not as much but it is still there.

Get to work today and lucked out with it making the noise as I pulled in my lot. Popped the hood and used the stethascope I bought last night ($3.99 at harbor freight btw). Nothing. Not coming from any of the pulleys.

Put my ear to the airbox. Hmmm. Opened the airbox and it got louder. Seems to be coming from the intake. Thoughts on what is the cause?

Sometimes the IAC makes a sound when it needs cleaning.. Try that next.

Replaced the IAC in April

Also, there are no driveablity issues or leaks that I have seen

Well, still, just for the sake of being thorough, get some intake cleaner, yank that IAC valve and give it and the tube it connects to a thorough cleaning. I'd recommend removing the intake tube, as this is going to fling reliquified varnish out of the TB end of the tube.
