transfercase noise

Hello, I just put a new 2.9 and trans into my BII. The engine is out of a 86 ranger and the trans is a mitsu out of a 88 ranger. I had to use my old BW1350 transfercase because the trans did not come with one. The problem I am having is in neutral the trans is quiet, as soon as I engage a gear the transfercase starts to knock, the knock gets louder when you run through the gears. I have no drive shafts installed because the length of the trans was longer then my previous so they need to be modifyed. What would cause this knock, please help! Thanks, prerunnerrunner.

How do you know it is the transfer case?

Have you tried putting the t-case in neutral and shifting thru the gears to verify the noise is gone?
 
I think its the transfer case because I have held a automotive stethoscope to the t-case and thats were the noise was the strongest. I put the t-case in neutral and it still makes the noise.
 
A stethoscope is pretty convincing.

BW 1350 and 1354 transfer cases are not worth repairing. About the only thing that goes wrong in them is lack of lubrication, and this hoses A LOT of parts. Find a good one in a pull-yer-own junkyard, and you'll be good to go for a bit over $100 or so. Note that they are almost ALL good because no one ever uses them. And if you find one that has had its transmission pulled, the transfer case is likely to be already pulled for you.

If it still make the noise with the t-case in neutral it may be the transmission.
