Is it possible to remove and replace this without pulling the whole dash down to the firewall?
 
Not if it's anything like a 3rd gen. It's difficult to find all the fasteners, get wiring harness unclipped, get you hands where they need to be, etc. But, maybe 2nd gen is easier.
 
My 90 heater box took 30mins to replace.
I don't know why Ford couldn't figure out a way to incorporate "the ease of maintenance aspect" into future interior upgrades/changes.

Lot's of posts here on TRS, on replacing heater cores.
You will be amazed how easy it is.

Not the heater core....thats a 20min job lol.

Im talking the whole heater box.

I've never pulled the entire heater box.
 
You talking the fan housing under the hood or the part under the dash? The under hood part is easy as long as you can get to all the bolts, I've done 2 or 3 on my '90 (and need to fix it again, dang turbo outlet is "right there", I have more experience rednecking now so it should be better next time...)

no not that part....im talking the whole thing under the dash that houses the blend door, the recirc, etc.

The blend door lever has broken off. I was going to remove it and replace it with the one from rusty #1.

However...if i can somehow get it set to heat im not opposed to just putting shut off valves under the hood for summer. As much as i hate that kinda half assed stuff...i gotta get the thing going cause i miss driving it and if gas keeps climbing my superduty will get real expensive real quick with all the driving i do.

Unless i can make some big breakthru on my vic...the old bronco is looking like the better near term choice
