It's pretty rusty.

I was thinking I could take an orbital sander, with a medium grit paper for metals, and sand down all of the existing paint/rust. Then go back over it with a very fine grit to finish it up. (of course using a block sander on some parts) After that, a spray can job with some rustoleum.

A few questions...

Is this an okay method to use?

Should I use flat, satin, or gloss black?

Will I need to spray a few layers of clear coat on it to protect it?

like at least five coats of clear 2-3 base color. i would use either truck bed liner, or special bumper paint. use really good primer too, or else it will flake off, and be rusty again. and i dont know if your interested, but they make a chemical that will get rid of rust, or turn it into black primer, you can get it at autozone.

I have never had any luck with the rust converter stuff. I find the old fasion way is the best sand, prime, sand, prime until your happy with it and the get 2 or 3 good coats of paint on it. Unless you get flat clear it will make any paint shine.

Okay, so I'll more than likely go with flat black, since it's usually the cheapest and works the same.
I was thinking a good dark gray might be closer to the origional color, because it definitely wasn't black. Still not sure though. If i do the bumper in black, I'll have to do the valance too.

If you paint the valance you should use adhesion promoter on it. Its available in spray cans.

I'm just going to do it the cheap and ugly way.

10 bolts hold it on?

four to the frame, that is the easiest way. 13/16ths i believe. or four to the bumper itself. only need one socket and breaker bar.(youll see). i would go with grey by the way! black looks retarded when its just the bumper. the used bumper i painted was sprayed black when i got it. looked horrible.

just make sure it is really dry before you put primer over the adhesion promoter, or else it will crackle. you can also use epoxy primer. its pretty flexible.

Hmm.. I counted 10 today, dead serious. Oh well, I'll have to check again. Maybe I counted some extras, haha. I just did it quick.

And thats what I got thinking. If I did the bumper I would have to do the grill. And it would still look weird. Dark gray it is.

If your gonna use rustoleum you don't use clear. It's an enamel paint = no clear. If you use a base coat/clear coat system, then (2) coats of clear is sufficient. More does not always equal better. You will prolly need to wire brush the rusted areas to get all of the rust. Shoot some primer on it, let dry, wet sand it and paint it.
