So last week i bought a 91 4dr 4x4 auto 4.0, and a 93 sport 4x4 4.0 manual to swap my ranger from the 2.3 manual to a 4.0 manual. I know this is going to be quite the project. Ill also be doing the dana 35 ttb, and 8.8 w/disk swap. I plan to use explorer fule tank mounted in spare carrier location. I already have all the large parts axels engine, trans, manual transfer case, new anti wrap spring perches for 8.8. I already have a plan for the wiring hurdles, however i was hopeing to get some more thorough info about keeping the original 1st gen dash i do not want to use explorer dash. Also what clutch would you recommend i buy. And any other tips advice from some one who has done this, ive done quite a bit of research and feel i have a decent grasp. This is not my only vehicle, so im ok with being down for weeks. And if the insurance company refuses to fix my bed than that will also be added to the to do list.

I don't know about the explorer sports, but the standard explorer fuel tank is in the normal location like a Ranger drivers side in front of the axle except the frame rails are further apart. Are you thinking Bronco II fuel tank? Those are back where the spare would be and 23 gallon...

As far as I've heard the normal 4.0L clutches are pretty good, I just put in a NAPA replacement on my '91 Explorer when I did that but I didn't have it long after that (I miss that thing).

Even if you have to swap the bedside it wouldn't be too bad if you pulled the bed, they're just spot welded in, get yourself a spotweld cutter and go to town, drill some holes on the replacement bedside or just use the spotweld cut holes and plug weld the replacement on. Not that I've replaced one but I've read a lot and thought about replacing mine since I rolled it years ago...
 
I was thinking bronco 2 fuel tank ty for catching that. And i was only thinking about that due to liking the idea of the added capacity.

Oh yea ive read that one sounds cool till you see all the pitfals of the system. I would only run a single tank either way i go. Honestly i would love the extra 8 gallons of capacity, but i dont even have the tank as of now, and ill probably just use the explorer tank.
 
I haven't heard about anyone putting in an Explorer tank, the frame rails on explorers flare out after the transmission crossmember where I think the Ranger frames flare in, enough that the leaf spring spacing on the rear axle is the same between them but the leaf springs are under the frame on the Explorer and outside the frame on the Ranger... When I have my Ranger flexed out my drive shaft hits the gas tank skid plate as is...
 
If i am unable to adapt the explorer tank to the ranger does anyone know what it would take to get the high pressure pump and sending unit into the 83 tank or would it be best to find a tank from a 4.0 ranger?
 
A while ago a buddy added a second tank to a big truck, chevy I think. But all he did was use one of the cheapo Chinese transfer pumps and he piped the new tank into the old tank and ran an overflow back to the new tank. He also raised the vent up. The fill neck was in the wheel well. When he went on a long trip, he filled both, always ran off the original, and topped it off with the extra tank with a flip switch. Kind of crude, but it worked.
