the CEL is on and it runs rough like its rich all the time, and the fuel consumption is horrible. The code shows insufficient egr flow. I checked the technical library first for guidance, and did the suction test(sorry guys no vacuum pump) on the vacuum line of the egr valve with no effect. Took the valve off, everything is clean, including the intake header as far as I can see.I can see and hear the valve operating. I also replaced the vacuum hoses to the differential sensor(one was definitely bad) with no effect. Given the suction test does it have to be a mechanical egr/blockage issue or could it still be something else like the differrential sensor. Any help is greatly appreciated
 
did you change the egr sensor? thats what was wrong with mine. the egr valve it self was fine but that sensor was throwing it off.
 
EGR is key on Fords. It must be working right for best drivability and economy. Which means fix it.

I just went thru this on my 94 3.0. I checked and cleaned the valve, replaced the hoses to the DPFE and eventually replaced the DPFE sensor when all clues pointed there.

CE light went out, driveability and mileage went straight up.

I ordered a new sensor on e-bay for $41, NAPA wanted $112. I live on an island so parts availability and pricing are a bit stupid (I didn't even want to call Ford). I should have it shortly. Thanks for the input, I'll keep you posted.
 
Replaced the DPFE and it runs better but not strong, and the CEL came back on. Acquired a vacuum pump and 20# made it stumble but not stall. Again the port to the manifold appears completely open(the code is "insufficient flow"). I'm thinking on replacing the valve itself. Any ideas? Thanks.
 
It may not HAVE to stall. Lots of books say that, even the FSM, but it's not always right.

Car Quest has the hose for about 20 bucks or I can send you a few inches of silicone hose to replace all the DPFE hose with for a buck or two. PM me your address.
 
http://www.tomco-inc.com/techinfo.aspx is a GOOD source of EGR info.

FWIW, if you open an EGR valve fully, at NORMAL idle speed, it will stall. If it doesn't stall, the ports are either clogged up with carbon or the valve isn't fully opening.

So, you've had the egr valve off and it isn't plugged up anywhere with soot? I see you replaced the DPFE and its hose(s?) is there any chance you put the hoses on the DPFE swapped?
 
Ford actually idiot proofed that from happening by using two different id hoses so they cant be swapped. Yes the valve and the port to the intake were clean as a whistle, like it had been cleaned before i bought it three years ago. In my research to find a new valve, I have found that the existing valve is the wrong one. I used the calibration # through the dealer to get the proper part number. I have spent the weekend looking for a part number for my truck that does not exist!
