I have got a 1994 Ford Ranger Ext Cab 4x4 and i just installed a set of warn manual hubs with the conversion kit. The instructions with the conversion kit said to install the 3 piece thrust washer set that was already on the truck with the automatic hubs. My truck never had the 3 piece thrust washer set in either side! All i had was the retaining ring and the first metal thrust washer that had the cut outs in it to slip over the splines in the axle. I took it for a drive and when i made a turn in gravel it started popping and got bound up like the front end was fighting against the rear end. The instructions with the manual hubs says all i need is that first thrust washer with the cutouts in it and the retaining ring. Seeing how that was all i had thats all i installed. Maybe thats whats wrong. Any suggestions?

Those issues should not be related.

Binding on high traction surfaces is normal when in 4x4. It is also abusive to the Tcase to do it unnecessarily.

My truck only had the one splined washer and the clip.

If you bought the conversion kit, it should have came with the new inner and outer spindle nuts, as well as the toothed washer. That should be all you need, no need to use any old parts...

The toothed washer is part of the truck, it's not included in conversion kits.

1990-1994 only has the one toothed washer, and then the c-clip that holds it on.
1995-1997 has 3 washers (one being made of Delrin or similar material), '83-'89 (and some early '90) uses a roller thrust bearing between the washers.

I agree though, the washer thing sounds unrelated to your issue.
Binding on high-traction surfaces is a normal trait of part-time 4WD systems, but banging & popping isn't (especially if you were on loose gravel). I'd check the condition of the front axleshaft u-joints and the spindle needle bearings.

I might have misunderstood his reference of a "toothed" washer. I was actually referring to the lockwasher. It does come in the warn conversion kits...Im looking at it right now.

That would be the "holey" washer lol

The toothed or splined (thrust) washer is the one that goes over the end of the shaft itself.
