Sorry if this has been covered but I can't get the search function to work and Google isn't any help. But last yr I had to do the manual hub conversion on my 94 xlt 5spd and everything seemed fine till now. I lock the hubs and engage the 4x4 from inside the cab with the button on the dash and it is doing the same as before with the auto locking hubs. It's popping and jerking like it's going in and out of 4wd. Like I sd when I did the swap this time last yr everything worked great till now. Any ideas on where to start before I tear it all apart? Thanks

Put it in 4hi with the hubs unlocked and see if it still does it.

Ok when I get a chance to try that what's the possibilities in the case it does and doesn't?

axle joints maybe

Ok so it didn't do it with the hubs unlocked and engaged in 4x4. So I guess when it warms up a bit (7°) I'll chk the joints.

Maybe loose/worn wheel bearings.

Ok here's something else I just experienced with this that might help. When I got home just now I stopped at the bottom of my hill and locked the hubs and engaged 4x4 to see what it did and if I could get a better idea of it all. It didn't pop and go on like it usually does but there was a roaring sound from the front of the truck. Well when I went to pull into my drive way I pushed in the clutch as I turned in and it was like the front of the truck was coming apart. All kinds of pops, grinds, and shakes. I'm lost, all help would be greatly appreciated.

While turning? Yup, same as me. Most likely shot wheel bearings, so your axle shafts are no longer centered in your hubs. Hence the improper grinding/catching of the splines. See http://imgur.com/a/d8skq <== CLICK

Thanks alot bud. I'll chk into that. I knew about the wheel bearings but had no idea about the spindle bearing.

Nevermind it's a spindle seal not bearing, lol.
