Is there any difference between the dual core 4.0 radiator and a 5.0 rad? I noticed the tank on my radiator has a bulge and has some cracks in the support ribs. Before I pull the trigger on another 4.0 rad Id like to see what other options are out there.

I've never seen or used a 4.0 radiator but I have the 5.0 explorer radiator in my truck and it's huge. I had to cut the core support ann install it where the core support used to be I have a first gen ranger though. Maybe your engine compartment has more room so it will fit better.
It measures 31" wide (Outside of top mounting flanges, I trimmed mine down to 29") and 25 1/2" tall.

Does it use the two bolts at the top, and two "wings" midway down to mount it?

Also is the top hose barb on the passenger side and not quite at the top of the tank?

Mmm. I checked RockAuto and the pictures look very similar, but have different part numbers...

Looks like I will need to do some digging

I have a '98 5.0L Explorer dual core radiator in place of the stock '99 4.0L Ranger single core radiator. Main differences I noticed were that the radiator cap was different (not just pressure rating), and the lower fan shroud mounts were different. I just got the correct style rad cap in the needed pressure (can't recall if there was a difference), and modified the 4.0L shroud to fit cause the 5.0L shroud interfered with the fan.

Hmm. Ill have to compare it to my 4.0 dual core. I have a feeling they are the same size

Did a little digging..

Over all the Expo V8 rad is larger and thinner. Looks Like I will be going Expo rad and bumping to a bigger fan since the core is wider by 3.25". It will hang down a bit more than stock from the looks of it...
