need help TTB 91 dana 35

i keep breaking the axle diff housing on my rig. i cant see any sign of contact between the two beams so im at a total loss my rig is set up for trec racing. 4in suspension lift hyd bumps i have had everything apart and checked all clearences i see no issues. the truck ha worked for two years with not an issue. has any one ran into the diff housing busting the long side out at the bering caps.. thanks for any help
 
Does the diff housing hit the engine cross member? Some TTB lifts allow for this to happen but seeing as you have bump stops, not sure.
 
The TTB's are strong, but not indestructible. The beam is twisting on you as its not fully boxed, more like a C. They were not built or designed for racing applications. After enough abuse and jumping (if you do), something will give. Good news on that, you can do some modifications to make it more durable. You need to truss the beams to make them stronger. Take and box them in, as well as reinforcing the front side to help with the twisting. I don't know if your class allows it, but you should upgrade to the 44TTB and reinforce that beam. This will give you stronger outers (bearings, brakes, etc) and one less weak link in your setup...

I've thought about this myself. Until I see signs of failure I'll keep the ttb35's that I have. But in researching I've come across a ttb 35/44 hybrid that seems to be the best of both worlds. It uses the 35 beams and the 44 knuckles/outers. I plan on building a set over the winter to have on hand if the 35's let loose on me. Use the search button and also check the TRS magazine.

I was going to do this myself, but went with a 44 SAS, and before I could get the 44 built, a KP HP 60 landed in my lap, so its under there now....Gregg (97trailrigDD) did the 35/44 mod before he did his SAS, read about it in his build thread...

I will be doing a D-35/D-44 hybrid soon..
