Yes, an automatic would be best choice for pulling loads, in any vehicle, manuals are for best MPG and longevity

Cheapest way you can do what you want is to find a 2.3l 4x4 manual transmission, and a manual shift BW1350 or 1354 transfer case WITH linkage
Not cheap, just cheapest way
You don't have to rewire, may need a longer speedometer cable or extension

There is one other option...................
Smaller diameter tires
If you have 27" diameter now, and got some low profile 18" diameter tires, you would have rear ratio of about 5.6(assuming 3.73 to start)
At idle, 800rpm in 1st gear you would be going 2MPH
Low range in transfer case would be 1.7MPH(with regular tires)

Ground clearance might be a little limited on your 18" diameter tires. :)

BW1350 transfer case is piece of $#!+. I don't know who's idea putting a 1210 u-joint inside the case was, but someone at Borg Warner was having an off day.

In theory, all you need is 2.3l M5ODR-1 and any other 4x4 M5ODR-1 and you can build a 2.3l M5ODR-1 4x4 transmission. You don't need the unicorn 2.3l M5ODR-1 4x4 transmission, heck @Dirtman could assemble one for his newer duratec 2.3l. And that is order of magnitudes easier (read less expensive) than any other solution, you just can't shift ranges on the fly.

But, you have me going on the 2 speed rear axle again...

only a 4.5" drop, rear axle is at 6.6" so a whole 2" of clearance, low profile tires won't deflect that much :)
 
In this instance, the front output of a 1350 makes zero difference... a U joint with bearings on either side should be stronger than one that's just free floating, and at a constant shallow angle... I like the front shaft that goes to a 1354 better anyway, that's why I'm running one... in my range box plan I was planning on taking all of the front output junk out anyway so it doesn't matter...

I shift OUT of low range while moving (coasting with clutch down) all the time in my '90, going into low range while moving would probably be bad...

You are 100% correct - in this application bw1350 front setup doesn't matter.

U-joint with no angle tends to flatten the needles as they aren't moving - always in the same spot. Then you get play, which tends to get worse rapidly. And one would have thought that a longer shaft without u-joint and a bearing less would have been less expense.

Shifting into low range on fly just needs triple clutching to speed up the planetaries to match speed buy shift from 1st to 3rd gets you basically correct speed with transfer case in neutral then with clutch in pull it in, just like a crash box. Not for the faint of heart though.

2 speed rear axles have ratios around 1.33:1, much easier to match revs on than the 2:48:1 of a transfer case range change. But you don't get as much low end grunt.

I never understood all that "once removed" stuff. I usually just say "we're related somehow".

It's fairly easy. Let's say that Jane is my third great (great great great) grandmother's cousin:
  1. Jane is five generations above me in the family tree, and is a cousin to my ancestor.
  2. Since Jane is five generations above me, she is five generations REMOVED from me. She's my cousin five times removed
  3. Jane's descendant five generations down is my FIFTH cousin.
Going the other way, my cousin (mom's sister's daughter) has three children. Those three children are my cousins ONCE removed. If I had children, they would be second cousins to my cousin's children.

Clear as mud. Right?
