If you don't think 35's work well on the D35 then I think you should just bite the bullet and go with a D44 SAS, It's the tits!

Lol
Those breaking the D35 on less than 35" tires are more the exception than the rule, but anything is possible. It's all about how abusive you like to be. There are some who have managed to break even a D60 on 33s

FWIW, here's close to 6" lift with 35s & trimmed fenders:

I'm getting right around 20" or so out of it for travel.

i dunno what to say, a few of my breaks have been from abuse (every one of those times, i was stuck--and out alone, so i was trying to get myself out, doing all the wrong things--- giving it too much throttle while turning the wheels, throw in a bit of hop and SNAP)...

but when i go out on wheeling trips with others, i'll crawl the entire trail, minimal spinning-no hopping-no jumping-no tugging other trucks-no full throttle spurts.. i think everything is ok, i go to inspect the truck before another trip, things look good, no broken tacks, no sloppy joints.. get out on the trail and i break a shaft going up/through something i've done a dozen times before without a problem..

i dont see how you guys wheel a locked d35, and dont break a shaft once a month..

this is the most 'abuse' it gets, occasionally i get a bit of spin like this (btw, i hate the high first gears on the auto trannies):

That ain't shit...

Damn, I know I could help more on yours if I eyeballed it (something HAS to be up under there if it's breaking under conditions like that), but the distance between us kindof puts a damper on that

I guess I don't really have an answer, with having already gone over the potential problem areas (other than you got Gremlins doing their work under there when you're not looking :icon_twisted: )
My buddy (white truck identical to yours you've seen) hasn't had any issues on his either (and he still runs the stock 297 u-joints with half-clips too).

:dunno:

do you have anything rubbing on the shafts?...in the axle port window or the radius arm bolt's that hold the radius arm on to the beam housing?

For awhile my steering was too extreme. When I'd cut the wheels all the way, the joints would bind and break.

The last time I was wheelin I had the skinny pedal to the rug many times on my 4.0. There was no breakage of any kind. I'm running 760s with the clips welded in, Jeep hubs, and a Lockrite.

If you are continually breaking stuff on a built 35 with 35s you most likely have a problem with a tire, u-joint, or shaft binding somewhere.

Or your shafts are weakened from corrosion since you are on the east coast..

I've smoked my front tires climbing a rock face and have yet to break a stock hub. I've broke 0 parts in my D35 and haven't done anything to it since I put it together 3 years ago. I don't understand how easy some destroy them.

I didn't even think of that, shafts that are heavily rusted around the yokes could break pretty easy too.

like said before, the Dana 35 TTB is a strong axle. There are some things that can be done to upgrade it and make it stronger. There are somethings that can weaken it.

Well there's always the D60 (or a Rockwell). You need much stronger than that, you'll have to get pretty creative lol.
