In case anyone is interested, here is the best video I've found showing our paint shop and process. About 6 1/2 minutes in, the car is arriving at my paint booths. This video shows the phosphate and E-coat dipping process, underbody seam sealant application and then paint application. They stop the video before body wax is applied.

Based off the amount of rust and flaked off frame paint that came off the 2011, I’m unimpressed. Granted, I fluid film the truck, so rust gets broken loose. But still, the amount of rust falling off of a 9 year old vehicle, Ford still hasn’t figured it out or refuses to.

My 09 is damn near rust free. Zero frame or suspension rust, only a spot on the underside of the bed cross member and a couple bubbles on the cab corner.

If surface rust flaking off a 9 year old frame bothers you,having the frame rust through on a 6 year old Tacoma would probably break your heart. My neighbor's kids used to bring chunks of the frame that fell in the driveway under his Toyota in the house and laugh about it. So he bought a new Toyota.
I've read that 80% of the country doesn't use road salt and that hurts our chances of getting undercarriage materials changed. As far as the body sheet metal goes, they've made huge strides, partially by improving sealing. 4 or 5 year old cars used to be rusted out, now the paint is still shiny.

They changed the frames at some point.

Older rangers the bodies would rot off the frame.

The late 90’s refresh... it switches. The bodies hold up good bit the frames don’t stick around long.

I think where one lives i.e. salted roads, make a big difference. I've yet to experience road salt, or drive a freshly plowed road (bucket list). Besides cost recovery, I dont see why they cant just rust proof coat underneath with any of the various rust proof coatings out there (rustoleum, por15,herculiner, cosmoline etc....)

I’ve accepted the fact the Ford is known for rust. It is what it is.

It may be an apples to oranges comparison but my 1999 and 2001 Honda CR-Vs had no where near the rust underneath with the same “living conditions” as my truck have.

Of course, they don’t have the load capacity, power, or 4X4 like the truck do either. Pick your poison.

Your point on the troubles Toyota was having is not a bad one. They paid dearly for that.

They missed something on the doors. Both me and PJ have bubbling issues on the bottom center. I need to pull the door cards and address that before they rot through,

They offer it as an option. Most undercoatings can actually be worse. They hide the rot from trapped moisture until it’s too late to address the problem before panel replacement becomes a need.

Yuck. I know those plastic bedliners turn the bed into rusty kaka real quick.

I never heard of fluid film.

I'm surprised POR15 isn't a thing, maybe its too old school...I saw it at my local NAPA the other day and was tempted to grab a can.

Anyone heard of Steel-It? Its rust proof and weldable. My buddy is a rep for them, its awesome stuff, but not cheap...I might mess w/ it.
