by the looks youre butt welding those joints, then grinding them flat.....think about it.....

and why no close up pics of the welds? just trying to help here....

looks good, what is it a roof rack or something?

i agree with nathan. when you grind the weld down, you're weakening it. it can get dangerous if you're not getting good penetration on the metal. and that welder you got looks like it only has a wire speed knob and an on/off knob, so you cant change how hot it burns. that's common with cheapo welders though. my first welder had a knob for wire speed and a min or max for the heat, it was from harbor freight so it was a POS.

i think you should be fine though, the metal looks like it's about a 1/16" or less thick

I like the design; simple, and effective. I would have designed it with an upright where the angled bar meets the top.
