I recently purchased a 2.5 lt manual ranger and being a mustang 5.o for many years I need some more power out of this four banger. My idea is to hone the upper manifold throttle body opening t-body to accept a 1995 5.0 t-body matted to a 70mm 19lbs mass air meter, injectors, and a K&N cold air box. 410 gears on a limited slip 8.8. I would like some feedback on whether or not to use a 2” exhaust with or without a catalytic converter. Let me know if I’m crazy.

If your truck doesn't already have 4.10 gears that would be a good improvement. The k&n won't do much other than lighten your pocket book.
The throttle body bore would help but, that is a lot harder than you think it is. The computer also needs to be reprogammed. Also, improving intake flow won't do much without increasing exhaust flow and vice-versa.
Removing the Cat is illegal so we can't talk about that here. The factory cat is a high flow cat so, removing it won't improve flow anyway. If the cat was bad for some reason you could replace it with one that is 2 1/2" diameter(pipe size) and run a complete 2 1/2" system.
