View Full Version : started my SAS

i started my SAS today, even though it was pouring, i couldn't resist. So far i got all the small things disconnected from the axle; brakes, breather hose, steering, took off the tranny X-member, and also got the truck stable enough to work under. I plan on getting the d35 out tommorrow. I only worked on it for about 2 hours today because of the rain, otherwise the d44 would be ready to go in. I plan on getting a bunch of pictures tommorrow if the weather is nice. I actually remembered to measure from the ground to the fender to see how much extra lift i will get in the end. Ive done 2 other lifts where i forgot to do it until it was too late.
I found the hardest part so far was getting the dang driveshaft off with those stupid torx bits. Man i hate those.
The axle going underneath is a 73' EB 44 with a no-slip locker and 5.13 gears. I have the FW axle shafts with the larger 760-X u-joint being prepared to put in it. I didnt shorten the longer side, just bought a 4340 replacement from broncograveyard. Then ill run standard brakes and warn premium hubs. I got the 3" BC bronco coils, so im curious on how these work out in terms of ridability and flex. Ill be getting the pictures up when i go back to school in a week. I dont have internet on the computer that the pictures are going on.
ive been trying to find time to do this since may. Im pumped that its finally happening.
stay tuned for more sas action!:icon_thumby:

sounds like a good build! what are you planning to run in the rear? 8.8? 9"?

Are you using the drum brakes? or has it been converted to disc?

hmm, sounds like we're doing the exact same swap....SAS's seem to be more popular these days for the older trucks than TTB lift kits.

i am converting it to disk brakes. That what has been taking so long. I bought a 78 FW axle and took everything from the knuckle out off of it.
Ill be running the 8.8 that i swapped in about a year ago. It also has a no-slip locker, and i still gotta install the 5.13s. Im running the spacers that give you the larger 5.5x5 lug pattern. Im wondering if those will hold up.
The SAS is really the same amount of work except for a few small things. Once you find all the parts and figure out how to do it, i think its easier. I have done a 4" RC lift and then a 6" skyjacker to this truck so far. I just grew tired of wondering when the D35 was gonna break the with 36's. And the steering has been off for a long time now. I have been wanting to do a SAS since i found out about them almost 3 years ago. I finally felt that i have the know how and the tools to do it, and its gonna look so sick under there!

UPDATE***
i did get the old axle out yesturday. Ive been doing everything so far by myself, and i think ill finally get some help tommorrow with getting the new axle under the truck. Ive worked on this for about 5 total hours, so not too long. The whole SAS can be done in a weekend if you have everything available...if you were wondering. I still gotta get a few old lift parts off, but nothing big. I painted the wheels that im going to be using with the 35s today. (didnt feel like wrenching) Tommorrow i plan on getting all the old brackets off the frame, then finish painting the new axle. Then ill be ready to get the axle underneath on jackstands. Its down to just the housing and diff right now. Id like to have it connected to the frame with the radius arms by tommorrow night (friday). I have to measure for the steering, then ill be waiting on that for a week or so. Lets hope all goes well...

just try to tie it into the engine crossmember. For mine i just too a piece of angle iron, welded it flush to the bottom of the fram then over to the engine crossmember, used the stock trac bar mount and welded it on the side and top into the angle iron...not the prettiest thing but its strong as hell.

***UPDATE
right now im getting the tranny X-member fixed up so i can still use it with the new radius arm mounts. Im hoping to have the axle hung by the radius arms in a day or two. I was drilling the front hole for the radius arm mount and ended up drilling thru the damn brake line. So i gotta fix that now too, yay!! the 35s are getting mounted today. after the axle is hung i gotta wait for my u-joints to come in so i can get the axle put together, get the tracbar mount all done up too. Then its tires, measure for steering, then waiting for the steering.
im still hoping my braided steel brake lines match up with the calipers...

RWA, That would be pretty sweet to get the gears set up at your place. It will be a little while only cause i dont have shocks yet, and steering. Maybe sometime before it gets to cold. You think i would be able to drive it up and we can do them in a day? Let me know, we can figure it out at a later date.

ill be getting the axle mounted up real soon. I got the tranny x-member mounted up pretty good. I just cut it where is wraps around the frame then sanwiched it in between the frame and radius arm bracket. The only damper is that i gotta go back to school tommorrow. Im hoping to find some time next weekend to put the brakes and hubs on, then get some tires on to measure for steering. Ill be sure to get some pictures of the axle when it gets hooked up.

I'm speaking from exerience here and you need to fab a new tranny x-member for that thing or you are going to bend your frame at the radius arm mounts. What you have there will allow for to much flex. I would also put some flat steel inside the frame rail to beef it up.

Hey, just wondering what your doing for front shocks. The stock upper shock mounts seem to angle them forward and might rub against the back of the bucket when you try to install them on the radius arm mounts. I haven't worked on it too much yet as I haven't seen my truck in a month.....but if ya figure it out before me (besides cutting them off and using other mounts) lemme know.

I don't have a way to post pictures at the moment, but I can e-mail you a few shots of the x-member I built for my truck when I did my SAS. It's simple, but strong.
PM me your e-mail addy and I'll send you some pics.
Basically it looks like this \-----/ with the ends being 1/4" flat plate and the middle being 2"x2" 5/16" wall square tube. In the center of the x-member is the mount for the tranny to bolt to.

The steering is almost done, i gotta finish reaming out the pitman arm. Brakes are done, just have to bleed them. I drove the truck out of the driveway friday. I just realized today where i have the trac-bar tacked on, it will hit the steering when the axle flexes. I dont know how i didnt think of that before. So i gotta reconfigure that. Its coming along. Hoping to have it pretty much done in the next few weeks. Ill try to remember the camera for next week.

ill get a bunch of pics up for monday. Im hoping to have the tranny x-member all squared away, and the brakes all bled. I have to bleed everything including the master cylinder cause i broke that line earlier. That should be a fun time. I commend you for upgrading to the larger joints and better brakes on your D44 instead of just sticking it in as is for a SAS. I know those early 44's had drum brakes and smaller u-joints than the D35.
(2) questions for you:
1) What is the width from coil bucket center to coil bucket center and from axle spring mount to axle spring mount. It looks like the mounts on the axle are slightly narrower than the mounts on the frame. \ /
2) When you mounted the radius arm brackets, did you have to drill all new holes or were you able to use one of the existing frame holes on each side to locate it? I think that I had heard the rear holes are already in the frame.

What are you getting at jim?..... My disc brakes are ready to go in next week along with my new shaft out of a 79 bronco fw 44. Just had to cut down the long side shaft and get it resplined. Now I got the same size joints as you and still don't blow out hubs....:woot:

yea the brakes is what took me the longest to get together. The axle i took the stuff off was pretty grungy. I dont know the exact measurement for the coil bucket mounts and frame mounts, but the passenger side bows a little more than the drivers side. Its not perfectly level in these pictures so it may look more bowed. i dont think its going to be much of a problem.
when you take the X-member off, there are 3 holes creating a upside-down triangle on each side. You can see it on the close up of the radius arm mount picture. Use the lower hole with the rear hole on the 78-79 F-150 bracket, then drill the rest of the holes. I recommend drilling them all before you put the axle in with the radius arms. Right now i dont have the front lower hole drilled on the drivers side, and i cant get to it right now cause the radius arm is in the way. This makes lining the axle up pretty simple.

im running the 3.5" BC bronco coils, and 3.5" superlift leaves in the rear. I have measurement from the ground to the fenders. Rear is 47", front is 46". With 36" tires, divided by 2 would be 18, so a rough estimate from the hubs would be rear 29" and front 28". so you will be around rear 32" front 31-32". that will be big.
Do you have a body lift? If not, then you will probably sit much like mine(i have a 3" body lift) Im thinking about taking my body lift out and cutting the fenders, lower COG.

Still gotta find a drill large enough to fit the pitman arm in, bring a brake line in to get reflared (the kit just wont do it), hope that the rear brake line flare is good if not i gotta get that flared, hack up the t-bar mount and get it to work. Then ill be able to drive it home at least. Still gotta get the shock mounts but i wanted to get everything else squared away before that. Ill have to endure the fridgid cold and ice chunks now though.

well i finally got the brakes squared away this weekend. What a pain.
This weekend i hope to have the steering all done, and have a whack at the trac bar mount. The truck is at my house now so its a little easier to work on. Hopefully ill be done in the next few weeks!!

little update. now since the weather is a little better ive finished a few things. Finished reaming out the pitman arm so the steering it all set. Welded up the trac bar mount after cutting it up this weekend. I still have to reinforce it, but i have an idea in mind that shouldnt take very long, just more welding. Im planning on having it on the road before the weekend of April 12th, cause we gotta bring it to the swap to bring everything up. So stuff is going pretty good considering i have only one day a week to work on it.
After the swap I will most likley get new buckets and shock mounts. Right now im still using the stock buckets with the shocks i was using with the TTB.
I do have one issue. when i steer fully lock to the left, the pitman arm hits the trac-bar mount. And also the tires are hitting the radius arms on full lock. I plan on getting new wheels with less back spacing so the tires wont hit, but is there any kind of steering stop available? I was wondering if the pitman arm was the limiting factor, and not the tires hitting the radius arms, will the pitman arm stop eventually? What i mean is, is there a range for the steering box or will it just keep turning, causing the tires to turns way too much? Thanks for any help.

The steering box will only go so far, but there are steering stop bolts you can adust on the back of your knuckles...You'll probably have to replace them as they are usually tacked to the locking nut from factory.

yea i did notice a extra bolt on the knuckle when i had the whole axle apart. It looked pretty rusty. Does it just thread in and you tack it where it bottoms out on the axle? Im wondering how to get it out with it tacked in.

It's threaded in to where it needs to be, then the locking nut is tacked to the bolt. It will unthread as one piece, but you'll need a new one so you can adjust the nut out longer....or if you can't find one, just add a washer or two underneath the nut.

well we finished reinforcing the trac-bar bracket, and i drove it on the road for the first time last night! It drives pretty good, tracs well (as well as tsls track), and everything seems to be working fine. I still gotta get the rear gears done, then before wheeling it i want to get different coil buckets and longer shocks. Im pretty pumped to be driving it again. It should be much better with the gears, right now it a dog with the 36s and 3.73s.
ill get some more pictures this weekend when i go home.

do you know if an EB coil will fit over that pipe. And what do you want for them?

Im not sure if the EB coil will fit, But ill be around CT this weekend. I could bring them buy and we could see if they fit on a EB coil. Idk what to ask for them. I had them made a while ago and since I bought my Coilovers I dont need them.

ill be up in stafford this weekend for the swap meet. I wont have a coil up there so we wont be able to see if it fits. I dont know if there will be any stock ones up there. I could always just cut the pipe until it fits. Whats the diameter of the pipe? I could try to see if it will fit by that. And whats the measurment in between the pipe to the back of the bucket, the space that the coil will have to go around the whole pipe. Im def interested. I think i can get new stock buckets for around 70. Did you just buy the steel and weld them yourself or did you have someone make them.
