Engine is a 1990 5.0L. I'm using stock exhaust manifolds from a 1996 Explorer. Driver's side is fine; passenger side not so much.

Passenger side exhaust manifold is configured for smog (I have it plugged). Because of this configuration, exhaust outlets/runners on cylinders 2 & 3 make constant contact with the plug wires. I am using "heat sleeves" over the boots but the heat is still burning the plug wire boots causing the plug wires to burn & crack. The result, idle issues and miss during acceleration, and overall poor performance.

For those you who've done a "non-Explorer" V8 swap and are using the Explorer intake manifolds, what plug wires are you using? Are you experiencing any issues like I described? If not, any recommendations what I can do to further protect the wires from the manifold?

Thanks for any assistance!
Mark

Update.

Continuing to run straight boots on all cylinders except 2 & 3. I made two wires with a 45 deg angle boot and they now clear the manifold. Hopefully this will resolve the problems I'm having.

Sounds good!

I have different headers so I wouldn't have helped you much, I just have the blue Ford Racing cut to length wire kit with 45* boots.

Thanks for the feedback.

Talk about coincidence, I was searching for posts about headers and found YOURS. Nice write-up. When I have a bit more free time I'll check out your Truck Build Thread.

Since I'm using an EDIS ignition with Explorer coil packs I finally coughed up the bucks for Motorcraft wires. Expensive. But they work and don't get melted by the exhaust (stock cast iron GT40P) manifolds.

Thanks for the tip about Motorcraft plug wires. I'll take a look at what's available for my application. The key for me is the boots "must" be high-heat resistant, not just heat resistant.

Take care,
Mark
