My credo
You can only polish a turd so many times
I have engine transmission transfer case and all the wiring out a 94 f150, my questions are what to do about the crossmember for the transfer case and will I be able to fit this set up in my frame without losing frame integrity by slight trimming?

I don't recall that a '94 F150 would have a separate crossmember for the transfer case? Just the transmission one?

Either way you should measure the t-case width and make sure it will even fit between your frame rails. A lot of those full size t-cases are very wide..... even the NP205 I have in mine was a tight fit and that's one of the smallest full size bolt pattern t-cases you can get. If you trim your frame I would plan to reinforce it.

My credo
In theory, theory and practice are the same. In practice, they are different.
Will probably have to modify the current transmission mount/ crossmember or make one from scratch. My understanding is that you need to find the front end accessory brackets and pulleys from an Explorer because they keep everything closer to the engine so it fits behind the radiator. Exhaust is tight, especially around the steering. There is a bunch of info in our tech library.

If you look at my pic it’s not an actual bronco 2 body just the chassis more or less, in order to get clearance for the body and everything to fit I had to move the motor and trans etc forward around 5” and up 3”

If it was me, I would probably go with a poly transmission mount. I had a 4x4 e-250 van and using the transfer case mount, when the drive train is in a bind, it really torques the C-6 and I would find bolts loosening up. Plus, it ate the transfer case mounts like candy, especially rubber ones.

It is a matter of leverage, the front motor mounts are flexible, you put a lever on the other end, the transfer case, and it is enough to crack manifolds if you were unwise enough to anchor the exhaust, it twists in the middle, the transmission. If the frame on an 1985 E-250, which had additional reinforcement, flexed enough off road under load and bind, I can image what the thin walled B2 frame will do. If you could make a sturdy rigid sub-frame tied to both the transfer case and transmission mounts, so they could not move independently of each other, I might go with that.

Either way though, you need flex and give, I would avoid solid engine mounts. I might consider poly for the engine and transmission and plain old rubber one for the transfer case. The rubber transfer case one used to only be $8 or so.

I took an Aerostar cross member and adapted it to my B2, it has worked fine so far.
