2.3L ('02-'11) HELP!!! Fan Idler Pulley

I Replaced the fan clutch and its working great, however, when disassembled, I noticed the bell shaped pulley has some wiggle and I definitely hear a rattle when starting up. So Id like to fix this issue, but I cannot tell exactly what to do and cant find any videos. So my questions are:

1. Do I need to replace the Timing Cover?

2. If yes, that is a big job? Have any tips?

3. If no, How do I remove the pulley?

4. Is this not really a problem?

The pulley can be replaced but the bearing is in the housing itself and is not serviceable. You have to replace the whole cover. Not a fun task...

You need to buy a cam lock kit before you even begin. Taking the harmonic balancer off without locking the cams will destroy the engine.

The pulley is just pressed onto the shaft, you use a basic 3 jaw puller to remove it. Unfortunately unless the pulley itself is bent, the only part that can go bad and cause any noise is the bearing. The bearing is pressed onto the shaft, the shaft is then pressed into the timing cover housing.

If you want I can scan the pages of the ford service manual with the procedure for replacing the cover. Like I mentioned, it does require special tools and you have to be pretty careful or engine go boom.

At 220k I'd at least give the chain, guide and tensioner a good looking over while the cover is off.

I sent one section on replacing the cover, I thought the PDF I had covered it all but it does not include the very important procedure for locking the cams, I have to actually scan my book for that part. Give me a little bit and I'll try to put it together in one simple file.

the tool for locking the cams is a machined piece of 5mm flat stock.
it fits into slots in the rear of the camshafts., and touches the head.
it only fits if the cams are in the correct position.

in the pics the cams are removed, the exhaust cam is just laying on top of the cam retaining caps.

You are a Godsend!!! Thank you, sorry about the email, I wasnt getting notified that the thread was getting responses. I am working on it now, and I will let you know how it goes. Im thinking of replacing the harmonic balancer too, I should be able to just install a new one yes?

Shouldn't be any reason to replace the balancer. You should replace the diamond washers though. Those stupid things are the only thing that holds the engine together...
