Bottom line though, whatever I get will have a homemade suspension that can lower so as long as it's drivers side and has AT LEAST a 3.55 gear.

Heck if I can find 2 1/2 ton Rockwell's I'll put them in!
(If i can find them cheap enough that is)

Yeah yesterday I saw a square body dodge (up to 92 style) and it had the pumpkin on the right.

Anyway, one new wheel bearing and a spindle bearing and an axle from the junkyard and its running again!
Welded all the caps on the axle, probably to much but it can’t spit caps now! Was out for a run last night and came across a side by side in mud/water up to the windshield. Basically the roll bar and roof sticking out of the water. Winched them out and towed them home. Can-am he bought in June, it’s wrote off, $20,000 down the drain. Insurance maybe, don’t know but that’s why I off road in a $500 ranger! Lol.

Yeah, I'd suggest it, I think welding the caps will help, some swear by it.

I have a buddy that ran a mud truck Chevy with a fairly healthy 350 with a 10 bolt up front, he said up to 36" tires it was fairly forgiving axle shaft wise unless he was turned under throttle, once he went 38" he lived in 2wd (twin sticked 205) and used 4x4 when he got stuck (with a welded 14 bolt in back, he did pretty good with the built turbo 400 trans and the right amount of wheel speed, one two low range shift did wonders...). Now he runs a Dana 60 and a big block with a limited slip up front and he can use 4x4 to just put around instead of ballz to the wall... Oh, where I was getting with that is he welded the caps on the 10 bolt and the shafts lived longer than anything else he tried... I have had zero issues with my full circlips in 9.5 years on mine but I don't have low end torque and make some conscious effort to not go full lock WOT, if I had $500 in the thing and it had a 4.0L it'd probably be a different story :), wish I still had the '91 manual trans explorer...

Well the right axle is fully welded, here’s the driver side I just pulled out.

As you can see, the clip is still there, but the hole is egg shaped and the cap is flopping around loose!!
Was out last night for a test run, about 10kms from home I came across a water crossing about 3-4ft deep. About 500ft long. Locked the hubs for the first time since putting the right axle(and bearings) back in. Went through np, turned around and came back through it then when the wife bypassed it I went through a third time. Unlocked just the drivers hub and Went another 300m and heard a clunk, clunk, clunk from the front end. Unlocked the right one and headed home with no sound. There’s a paved road we have to cross so while waiting for the wife I jump out and locked the driver side and pulled ahead 3ft where it locked up solid with a metal on metal clang. It even sprung the truck backwards when I hit the clutch. Drove home unlocked, no noise. Got to the garage and locked it up to test. Low, reverse, low, forwards and back, no sound??? Went to bed. Jacked it up today and all I can find is the loose cap....

Oh man I need 1 tons!!

Well that blows... just went to rockauto and ordered a right tie rod end and kept looking where to put the discount # and never did find where to put it! What did I miss? I always order and then remember about the code, this time I remembered the code but never found a place to put it??

So......
Pulled the axles, welded all joints, new wheel bearings and spindle bearing where required.... all back together on four jack stands in 4 low idling. Block each front wheel so the other spins, no noise.
Go for a test drive with hubs locked in (on dirt road) and turn left/right. 2nd gear and punch it, Clanggg!!!
Sounds like a chipped tooth on the ring or pinion. Thought chain slip in the t/case but that would sound different and the noise would come from under my butt. This was definitely in the front end.
Now what... have an off road adventure planned for next Saturday. Can either tear it all apart, find chipped teeth and spend more money to fix the 35 yet again, or, run it in 2wd this coming weekend and if I need 4wd use it and if it blows up, it blows up. Third option is to find one ton axles this week, design/build/fabricate and have it running by Saturday, 4 days away.
Sigh, don’t even have a line on axles yet.

I think I’ll run it in 2wd, baby it in 4wd until I find new axles.
Back to marketplace and kijiji to look.

If there is a chipped tooth you could weld/grind a fix out of 7018 or hard facing rod.

not saying it’s the best option, but better then replacing the gears, if you are replacing the whole axle soon anyway.

Thanks roert, that is an idea. Was going to pull it apart today, wife is concerned I’ll blow it up on the Saturday run. But instead I got to dig a 4’x12’x2’ wide hole to repair the line going to the septic tank. Been in shit (literally) all morning. Long story short, I’m sitting in a Tim Hortons parking lot having a tea and deciding what to do since it’s snowing and -1.

Long term plan right now is getting a Boston cream donut and enjoying it! Lol.

Showing off, jumping 8-10’ in the air, went into a ditch upside down. Hurt my leg and the chainsaw came from the backseat and got me in the head. The 21 year old hottie broke her front tooth too damn it.
Me and the “when in doubt, throttle out”, damn it!’

Leg is really sore too.
