The Cobbler's children go barefoot.
When taking off from a stop such as a light I get a clunk like the drive line is loose. All u joints check out, diff backlash is there but minimal. Would a sloppy chain in the transfer case cause this? Truck has 165k on it. 4.0 with A4LD trans and BW 1354 electric shift transfer case. anything else to look for?

Engine and transmission mounts? Especially engine mounts. I had one that came loose repeatedly on the driver's side. It would let things move far enough to make it hard to find gears under acceleration. Go to shift 3rd to 4th and suddenly 2nd was where 4th should be.

Possibly the slip yoke in the rear driveshaft. There is a TSB out there to remove and use a special grease on them to lessen or stop the clunk. My 99 did it too. Was going to buy the grease and do it, but it hasn't made a peep since the AWD swap.

The chain only comes into play when you are in 4x4.

I did a visual check and all looks good. If I'm in drive and stopped, it clunks as it starts moving. If I put the brake on, start giving it gas while in drive, it clunks as I start moving. So the driveshaft, differential, and trans are all under tension. That should preclude any clunk since it's all preloaded, but it doesn't. I'm beginning to fear it's in the trans.
