Finally fixed my melting wire issue but now I have a no start issue just clicks. New battery, new terminal ends, new ground and power wire. I pulled the starter and bench tested it and it worked just fine. The starter solenoid on the fender just clicks and when I try to start it the little wire from the solenoid to the starter acts like it jumps when the truck trys to start I can pull it behind another vehicle and it starts right up.

MAKE SURE a tire is blocked and transmission is IN NEUTRAL for the following tests!!!!

There are two relays

The one on the inner fender and the one on starter motor

Inner fender relay is clicking which means it is getting 12volts from ignition switch(red/blue wire) when key is turned to START
So that part is OK

The smaller wire, on its own, on one of the larger posts on the inner fender relay goes to the "S" post on the starter's relay, smaller post, this activates the starter's relay

Use a small jumper wire from battery positive to this smaller wire, it can stay hooked up to larger post on inner fender relay

Start should activate when you jump 12v to this wire
If not the wire is bad, or its not hooked up to "S" post on starter, or starter relay is bad

If starter does activate then this wire is OK, check/clean connection to inner fender relay
If still no start with key then inner fender relay is bad, contacts not passing reliable 12v to this wire to starter

You can bypass the inner fender relay by extending the red/blue wire and connecting it directly to the smaller "S" post on starter motor, one less relay to fail
This was done on 1995 and up Rangers

New starter = bad starter, its getting fairly common now-a-days

Yes, if starter stuck then its bad

New used to mean "tested and working"...................30-40 years ago

New, now means "never tested, YOU tested it, and we will replace it if it doesn't work"

Labor is expensive, so Quality Control is now a warranty, 0 testing

My credo
Deengineer until it is how Blue Oval should have sold it!!
Shoaf,

With an assistant in the dark, try starting it, with either you or your assistant, looking in the engine bay at the starter relay, battery, cables, starter and a general, just good solid looksie at the suspect components and associated wiring.

NOTES: by "dark", I mean the least light/visibility possible. Example, in a garage, all lights off, with the garage doors/windows shut/covered at midnight with NO moon out (darkest possible environment).
