4wd low popping and grinding problem

first off I have a 96 ranger 4x4 4.0 manual with the 1354 transfer case. I have the electic motor off and manually putting transfer case in been doing it for 3years or so also I have lockout hubs not auto. went riding the other night had it in 4low and while I was backing up it started popping like it was popping out and then pops back in and when you push in clutch in reverse (4low) it sounds like trying to cram into gear without pushing clutch in. it works excellent in 2wd and 4hi shows no problems. its just in 4low any body have any suggestions before I tear the case apart? I drained the oil out of transfer case it looked good with no metal.
