i have seen many builds where guys will swap out 2.9 for a 4.0 but my question is how hard would it be to swap out a 2.8 for a 4.0 being that the 2.8 is carbed and the 4.0 is injected or did they make a carbed 4.0 and will my motor mounts work:icon_confused:

Same. You still have to swap in the wiring and ecu. All 4.0s are EFI, and motor mounts are the same.

You'll love the 4.0 in it. It's like it was made to be there.. I love that 4.0 in mine over the 2.9 and it's probably more of a diff from the 2.8 to 4.0. Well worth it.

The big thing when swapping from a 2.8 is that you need the EFI fuel system as well...

You will need to find pumps, lines, and a tank from an EFI vehicle. If you can get them from a 90 B2 then you should only need the in-tank pump.

Your best bet is to find a 1st gen Explorer. From the Ex you can use...
front & rear axles
front & rear springs
engine & trans & transfer case
dash and all wiring, computer
steering column
radiator
Best bet is to get a '90 BII gas tank with the high pressure fuel pump.
Most Explorers will be automatics with electric transfer cases. If you want a 5 speed they can be found but manual transfer cases are hard to come by in Explorers. I've had five 1st gen Ex's in the last few years for parts and only one was a manual transfer case, and the only reason I bought it.
The fire wall will require some mod's for the Ex steering column. Some mod's are also required for the Ex dash install.

Your other option is a 2nd gen Ranger with a 4.0. Pretty much the same deal as the 1st gen Ex.

what are the differences between my borg warner 13-50 t case and one out of an explorer i really want to keep it all manual( manual hubs, manual trans, manual t case ) less headaches and less to go wrong in my opinion

The Ex has a stronger 1354 but your 1350 will bolt onto an Ex trans without issue. For 33" tires I'd look for an Ex with 3.73 gears, the axle codes can be found in the tech section. The Ex will have a front d35 and rear 8.8, both are upgrades over stock BII. Your current 5 speed won't last behind a 4.0 from what I've heard ( I run automatics).

For 33's I'd run 4.10 gears.

04sd is right though. Your 5-speed won't last too long behind a 4.0. The 4.0 is a driveline killer. M5OD is about the only way to go with those engines.
